Perhaps a finer mesh Steve, something like the mesh used on the Pro Drive Foz grill.

Yeah.. i still need the grill though. I cant cut up the old one.

See if you can get a grill from a Legacy, it seems to have a bit thicker edge/frame to work with.
Carbon sport sells plastic mesh sheets, 1200 X 300, I think I paid R300.00 about 2 years back. They also sell badges.
I have attempted the mod with a SG9 Foz grill, but never got round to finishing it. I dug it out last night to take some pictures. I battled a bit to get the shape of the mesh right, and ended up cutting my first one to small. unfortunately the sheet was only big enough for 1 attempt, and I had to get another sheet.
The grill frame becomes really flimsy and flexible once the slats are cut out, so you have to keep fitting it on the car to get the right shape and trimming small pieces off the mesh. The most difficult part is fixing the mesh to the frame in a way that looks neat. 
I got the grill from City Deep, cant remember how much I paid.

If I could find that, I'd swop it over as is.

But there is a difference between that (preface and my facelift) too. Facelift is scarce.
